Could Signatures be edited so they can be longer? ... currently they're only 255char's, which aren't quite enough since that includes tags such as {color} and {size}

yes please - can't edit the signature that are longer than it.

Also - the size problem could be fixed with a well crafted mysql update command. It would be something that replaces all instances of "[SIZE=1]" with "[SIZE=x-small]", "[SIZE=2]" with "[SIZE=small]" etc. i suppose we'd have to map the 7 choices from the old forum to the 5 choices from the new.

Alternatively mod the code that's parsing the tags and producing html.
